never thought about foam inside a cooler, sounds real logical though. I may be in the same boat on the seat bar, sorry for the pun, I'm making friends with a local welder who has been modifying a trailer for me and he also does aluminum so perhaps he can remove the seat mount.

Dave... And, in my experience, spending the extra dollar to get the best you can afford is always a good investment.

Rio, Take a look for "nesting" bays... I've seen them somewhere & they seem to have all the best features of a welded frame, while allowing easy transport and setup at the putin... The trick would be to size the smallest to handle the normal gear & work up from there... Doubling the cross pieces so each was independent would add strength, but would, indeed, add some weight... I wonder if those cross-pieces could be slightly lighter guage?
